Guarantee you that if someone ever does a melt viscosity test you'll fine about 50-100 regrind plastic is being used to make these cases. My acer has the same problem. All you can do is take plenty of pictures and document your claim.
Hi, apparently I'm not the only one in this boat. About 4 months ago my C3500 got a crack (after about 2 months of use) where the stylus is held on the case. At the time I called them and they said I had abused my computer, which infuriated me.
This past few weeks I keep getting BIOS errors and have my date and time never set on the right time. And my stylus is acting weird not picking up always (could be the battery I suppose). But what really got me mad is three new stress fractures have appeared, one is rather big along the lock for the screen (the snap, or whatever you want to call it). Another is on the case itself where I've noticed it gets rather hot, and finally I noticed a small one forming on the actual hinge to the screen. This made me really mad, so I did a quick google and found I'm not alone anymore and I called Averatec.
I guess a lot of people have been complaining in the last four months, because they've switched what they're saying and now calling my problem a "manufacturer defect". And they gave me an RMA number right off the bat (before I could list my other complaints with them).
Has anyone else RMA'ed their C3500 for a cracked case issue? If so what were the results? Did they repair the case or replace the case? I'm seriously hoping they replace the case, I have four fractures in the case of varying severity, but this is just after 6-7 months of very light use. I've always used the provided case and it goes weeks without use. I've never dropped it or treated it badly at all. Heck I have a laptop I've used much more and that my wife now uses that is 3+ years old without a single crack in it's case.

Be careful with Averatec when they say they'll give you an RMA number... What they don't tell you (I had to go nearly to the president of the company to get the truth) is that when the machine gets there they will decide if it is a manufacturer defect or abuse, then either fix it or give a price for fixing it. All the time your machine is wandering around the USA.
I'm also having cracking in the case, though for me is the worst around the area where the screen locking piece is. and near the pcmcia slot next to the keyboard.
I fear returning mine as I will need to put the original ram and harddrive back in (I upgraded to the 1GB of ram and a 100GB harddrive).
Sigh,
Julia
Yes, I have a fine crack to the left and below the touchpad.
